3. Spalling and Delamination
Spalling — the flaking, chipping, or breaking away of concrete surface layers — is a direct indicator of reinforcement corrosion. As embedded rebar rusts, it expands, cracking the concrete above it from the inside. Once spalling is visible, the rebar has already corroded and structural capacity may be compromised. Delamination (a hollow sound when tapped) reveals that subsurface bond has failed even where the surface still looks intact.
4. Rust Staining and Rebar Pop-Outs
Orange-brown staining running vertically down a column or along the underside of a deck is a definitive sign of rebar corrosion. Pop-outs — where the concrete above a piece of rebar has physically burst off — indicate advanced corrosion and require immediate full-depth patching and rebar treatment.
5. Settlement, Deflection, or Structural Movement
Visible deflection in structural beams, settlement at column bases, or any measurable vertical movement in the deck are serious structural warning signs that require immediate engineering evaluation. In occupied structures, this is an emergency condition.
